REASSEMBLING THE ENGINE/TRANSMISSION UNIT: REFITTING THE ALTERNATOR ASSEMBLY
  1. Fit new O-rings to the recesses around the threaded bosses in the crankcase immediately behind the stator, these seal the stator fixing screws. If it was removed, loop the cap chain around the crankshaft end, engaging it over the drive sprocket and feeding the loop of chain out through the crankcase mouth.
  2. Offer up the alternator stator and ignition pickup assembly, ensuring that the wiring passes through the casing cutout. Reconnect the CDI and alternator output wiring at their connectors on the CDI and regulator/rectifier units respectively. Refit the neutral switch lead. The stator and pickup are retained as an assembly by two mounting screws. Ensure that the stator seats fully, and that the large O-ring around its edge is in good condition; the stator effectively closes off the entrance into the cam chain drive sprocket area and thus must be oil-tight.
  3. Fit the Woodruff key into the slot in the crankshaft end and offer up the alternator rotor. Fit the rotor retaining nut finger-tight, then lock the crankshaft using the holding tool or by passing a bar through the connecting rod small-end eye as described during removal. Tighten the rotor securing nut to 4.0 kgf m (29 lbf ft).

FUEL SYSTEM AND LUBRICATION
CARBURETOR: REMOVAL AND REFITTING
  1. Start by removing the legshield assembly as described in Chapter 4. Check that the fuel tap is set to the 'ON' position, then pry off the fuel pipe between the tap and carburetor. The vacuum pipe should also be disconnected. Disengage the throttle cable at the carburetor end, lodging it around the frame, clear of the carburetor. Free the choke cable in a similar fashion, turning the actuating lever on the carburetor so that the cable nipple can be disengaged. Slacken the single screw which secures the choke cable outer to the carburetor bracket. The cable can then be disengaged from the choke arm and lodged clear of the carburetor. Free the air filter connecting hose by releasing the retaining clip. Remove the two carburetor mounting bolts and lift away the carburetor and its heat insulator.
  2. When refitting the carburetor, use a new O-ring between the carburetor and inlet adaptor heat insulator, if it appears flattened or damaged. Check that the mounting bolts are fitted securely, but beware of overtightening since the carburetor and inlet adaptor flanges are easily distorted. Reconnect the choke cable, and check that the choke operates normally. Refit the carburetor to air filter hose, making sure that the retaining clip is tightened securely. Refit the throttle cable and check throttle operation. Connect the fuel and vacuum pipes, and also the drain hose, making sure that it is routed correctly. Turn the fuel tap to the 'PRI' position to fill the float bowl, and then return it to the 'ON' position and start the engine: allow it to stand for a few minutes before checking for leaks. Check the throttle cable and carburetor adjustments. If all is well, refit the leg shield assembly.
